How to Prevent Heat Exchanger Fouling: Causes and Practical Controls
Fouling reduces heat transfer and raises pressure drop. Here are the main fouling types and the design, operating and cleaning controls that prevent them.
What heat exchanger fouling is
Fouling is the build-up of unwanted deposits on heat transfer surfaces. It insulates the surface (lowering heat transfer), narrows the flow channel (raising pressure drop) and accelerates corrosion under the deposit. Fouling is the single largest cause of declining heat exchanger performance in service and the main reason for unplanned cleaning shutdowns.
The five main fouling types
Scaling (calcium carbonate and other inverse-solubility salts that precipitate on hot surfaces); particulate or sediment fouling (suspended solids settling out); biological fouling (biofilm and algae, common in cooling water); corrosion fouling (oxide layers from the metal itself); and chemical-reaction fouling (polymerisation or coking in process streams). Each has a different control strategy.
Design controls
Choose a plate or tube geometry that maintains turbulence and shear at the surface — turbulence suspends particles and disrupts biofilm. Avoid over-sizing, which lowers velocity and promotes settling. For known fouling services, specify four-side detachable plate, wide-gap plate or spiral constructions that are easy to open and clean, and include a fouling factor in the thermal design margin.
Operating controls
Maintain design flow velocity, treat cooling water (softening, biocide, corrosion inhibitor and side-stream filtration), control pH, and keep surface temperatures below the threshold where inverse-solubility salts precipitate. Side-stream filtration removes particulates before they settle on the plates.
Cleaning controls
Clean-in-place (CIP) with caustic for organics and acid for scale, run at the recommended frequency, restores most fouled units without disassembly. Monitor pressure drop and approach temperature as early fouling indicators rather than waiting for a performance complaint. For heavy or hardened deposits, mechanical cleaning of an opened plate pack may be required.
